Picking the right mailer box size is one of the most overlooked decisions in packaging — and one of the most expensive to get wrong. A box that’s too big wastes void fill, drives up shipping weight, and leaves your product rattling around. A box that’s too small crushes your product or won’t close properly. Get it right, and your packaging protects what’s inside, ships efficiently, and looks intentional the moment your customer opens it.
This guide walks you through how mailer box sizing actually works, the standard dimensions most brands start from, how to measure your own product, and the mistakes that quietly cost you money on every order.
How Mailer Box Sizing Works: Inside vs. Outside Dimensions
The single most important rule in box sizing: mailer boxes are measured by their internal dimensions — the usable space your product sits in — not the outside of the box. Manufacturers (including us) quote internal dimensions because that’s what determines whether your product actually fits.
Dimensions are always listed in this order:
Length × Width × Height (or Depth)
- Length — the longest side of the opening
- Width — the shorter side of the opening
- Height (Depth) — how deep the box is from base to lid
Because corrugated board has thickness, the outside of the box will be slightly larger than the internal dimensions — usually a few millimeters per side depending on the flute. This matters when your mailer needs to fit inside a master carton, a mailbox slot, or a carrier’s size tier.
Standard Mailer Box Sizes (A Starting Reference)
There’s no universal “standard” for mailer boxes — the beauty of custom packaging is that the box is built around your product. But these common size ranges are a useful starting point to picture what fits what. All dimensions below are internal (L × W × H).
| Size range | Typical dimensions (inches) | Common products |
|---|---|---|
| Small | 6 × 4 × 2 to 8 × 6 × 2 | Jewelry, cosmetics, accessories, small electronics |
| Medium | 9 × 6 × 3 to 12 × 9 × 4 | Apparel, books, subscription boxes, skincare sets |
| Large | 12 × 12 × 4 to 16 × 12 × 6 | Shoes, multi-item bundles, gift sets, homeware |
| Extra large | 16 × 14 × 6 and up | Bulky or multi-product kits, larger electronics |
These are reference ranges, not fixed catalog sizes. With custom production you specify the exact internal dimensions your product needs, so you’re never forced to round up to a stock size that wastes space. Browse structures and finishes on our custom mailer boxes page.
How to Measure Your Product for the Right Box Size
Before you order, measure your product properly. Here’s the process we recommend:
- Measure the product itself — length, width, and height at its widest points, in the orientation it will sit in the box.
- Account for protection — if you’re using an insert, tissue, or void fill, add that thickness to each dimension.
- Add clearance — add roughly 3–5 mm (about 1/8″ to 1/4″) to length and width so the product slides in and out easily without forcing the flaps.
- Decide on snugness — for a premium unboxing where the product sits flush, keep clearance minimal. For multi-item kits, allow a little more room.
If your product is fragile or oddly shaped, a custom insert holds it securely and removes the guesswork from clearance. Inserts are designed around your exact product shape.
How Box Size Affects Material Choice
Size and material go hand in hand. Larger and heavier products need a stronger corrugated flute to keep the box rigid in transit. Here’s a quick guide:
| Flute | Best for | Notes |
|---|---|---|
| E-flute | Small to medium mailers, light products | Thin; folds into the crispest, sharpest corners |
| B-flute | Medium mailers, moderate weight | Good balance of strength and cushioning; corrugation shows through a little more |
| C-flute / double-wall | Large or heavy mailers | Maximum stacking and crush resistance |
For most branded mailer boxes, E-flute and B-flute hit the sweet spot — strong enough to ship a single parcel, and printed beautifully thanks to our laminated process (we print your full-color or Pantone design onto a 250gsm sheet, laminate it, and mount it on top, so a color mailer box is four layers with crisp, book-quality color). For heavier or larger boxes, we’ll recommend a sturdier flute. More on materials and structures on our custom corrugated boxes page.
Weight matters too. As a rule of thumb, a mailer box ships well on its own when the product inside weighs up to about 10 kg. If your product is heavier than that, it’s best to ship the mailer inside an outer shipping box for added protection — so factor the weight into both your size and material choice.
Common Mailer Box Sizing Mistakes to Avoid
- Measuring the outside instead of the inside — always work from internal dimensions, or your product won’t fit.
- Forgetting the insert — if you add a tray or padding later, the product may no longer fit a box sized to the bare product.
- Sizing too loose — excess space means more void fill, higher shipping weight, and a product that shifts in transit.
- Sizing too tight — zero clearance makes the box hard to close and risks crushing or scuffing the product.
- Ignoring carrier dimensions — a slightly smaller box can drop you into a cheaper shipping tier; check your carrier’s size and weight breakpoints before finalizing.
Not Sure What Size to Order? Start With a Dieline
The easiest way to visualize your box before committing is a dieline — the flat 2D template that shows exactly how your mailer folds and where your artwork goes. Download free dielines from our template library → box-templates, or send us your product dimensions and we’ll prepare a custom dieline for you.
At QinPrinting, every mailer box is produced to your exact internal dimensions — there are no fixed stock sizes you’re forced into. Our minimum order is 300 units, with a 10–20 day production turnaround for corrugated boxes. You can get an instant online quote with your EXW Shanghai price on the product page; for shipping costs to your destination, submit the quote form and we’ll reply within 24 hours. We also check your artwork for free before production, so your files are print-ready before anything goes to press.
FAQs
Are mailer box sizes measured inside or outside?
Internal dimensions. The internal size determines whether your product fits, so manufacturers quote the usable inside space. The outside is slightly larger because of the board thickness.
How much extra room should I leave around my product?
About 3–5 mm (1/8″ to 1/4″) on length and width so the product slides in and out easily. If you’re using an insert or padding, add its thickness on top of the product’s own dimensions.
Can I order a completely custom mailer box size?
Yes. With custom production you specify the exact internal dimensions you need — you’re never limited to stock sizes. This is what keeps shipping efficient and your unboxing looking intentional.
What's the minimum order quantity for custom mailer boxes?
Our MOQ is 300 units, available in any custom size, material, and finish.
